You will pretty much destroy the model with the expanding foam. It is virtually uncontrollable and not consistent with the expansion rates.

After regular covering, you may best to cover it with 1/2 ounce fiberglass cloth using minwax polycrylic. Thye use this quite often on foam models to reinforce them.

FP your idea about the foam has been tried on applications similar to your thoughts. When you seal all that stuff with foam you lose all your cooling, but I don't see why you couldn't use it for added strength in some areas. I just used some of the foam to do some house repairs and you got me wondering about the weight. Experiment=Experience
